CT2,
I have used the extra drill in the first hole trick a few times. But usually a tightened screw is the best solution.
One trick on tapping that sometimes works is to chuck a #6 or #8 new spiral point tap into a good quality battery powered drill. Have a second drill handy with the proper tap drill. You can then go around to oddly positioned locations and install screws with ease. Second best is to use self tapping screws.

Then I drill, tap, clearance/countersink 2nd hole & install screw (on opposite ends if I can). Only after I have 2 screws in tight do I drill the remaining holes all at once. Then tap each & clearance drill & countersink or counter boreeach.

Nothing worse than drilling 8 screw holes through both parts only to find the top part "walked" off a little more at each hole -- the end hole will line up w/ any other hole -- but just the one hole. The part has to be in a different position for any screw to fit. That'll give you nightmares!!
